A compliant AS9102 workflow is more than just filling out Forms 1–3. It typically includes defining FAI scope and triggers, collecting approved design data, ballooning characteristics, planning and executing inspection, handling nonconformances, completing and reviewing Forms 1–3 with objective evidence, controlling changes, and retaining records. Actual steps depend on your QMS, system integrations, and customer/prime-specific requirements.

First Article Inspection (FAI) sits in the middle of the aerospace digital thread: converting design intent into a verified, traceable as-built baseline. It links CAD/PLM, routings, and drawings to measured data, NC programs, and inspection results. In practice, this only works if FAI is integrated across PLM, MES, QMS, and supplier tools and governed under change control.

Model-based definition (MBD) changes FAI by shifting from 2D drawing ballooning and manual data entry to PMI-driven characteristic extraction, digital traceability, and tighter PLM/MES/QMS integration. It does not remove AS9102 obligations, and benefits depend heavily on data quality, tool integration, validation, and brownfield coexistence with legacy 2D and ERP/MES stacks.

Early warning signs of AS9102 audit risk usually show up long before an external audit: inconsistent FAI packages across parts and suppliers, missing or mismatched traceability, manual re-entry between PLM/MES/QMS, and weak change control around revisions and rework. In brownfield environments, audit risk often stems less from one bad form and more from gaps in integration, evidence trails, and process discipline.

Auditors typically do not review every AS9102 package. They sample a mix of recent and high‑risk First Article Inspections: Forms 1–3, supporting evidence (ballooned drawings, inspection records, certs), and related change-control documentation. Exact sampling depends on their audit scope, risk priorities, and the maturity of your processes and records.

AS9102 Rev C treats partial and delta FAI as controlled variants of a full First Article Inspection, triggered by specific changes. Partial FAI re‑verifies only affected characteristics while maintaining full traceability to the baseline FAI. Delta FAI is the documented gap between the original approved FAI and the new condition, and must be justified, scoped, and controlled per customer and internal procedures.
