During heavy maintenance checks in aerospace MRO, NCRs are usually documented as controlled quality records linked to the aircraft, work package, task card, affected assembly or part, inspection finding, disposition, corrective action, and required approvals. They are not supposed to be informal notes. The exact format and routing depend on the repair station’s approved procedures, the customer’s maintenance program, applicable regulatory framework, and the systems used on the floor.
In practice, the same issue may be called an NCR, non-routine, defect report, discrepancy, repair order, or quality notification depending on the MRO organization and customer contract. The important point is not the label. The record must show what was found, why it is nonconforming, what authority was used to disposition it, what was done to correct it, and who accepted the work.
A heavy check NCR commonly captures:
An NCR is often initiated by a mechanic, inspector, or quality representative when a discrepancy is found during inspection, teardown, access, functional test, or reassembly. The record is then reviewed to determine whether it is a routine maintenance finding, a customer-reportable condition, an engineering issue, a material issue, or a quality system nonconformance.
For structural damage, out-of-limit wear, corrosion, missing documentation, unapproved parts, incorrect prior work, or configuration mismatches, the NCR usually requires engineering, quality, planning, and sometimes customer review before work can proceed. If the disposition affects airworthiness or release documentation, the organization’s approved procedures control who can approve it. Software can enforce routing, but it does not replace the need for qualified review.
Many MRO environments still use a mix of paper task cards, scanned records, MRO systems, ERP, QMS, document management tools, and customer portals. A digital NCR workflow may improve traceability, but only if master data, part serialization, document versions, user roles, electronic signatures, and audit trails are controlled.
Hybrid workflows are common during heavy checks. A finding may start on a paper non-routine card, be entered into an MRO execution system, trigger a material demand in ERP, require engineering disposition in PLM or a document control system, and close through QMS or the maintenance release package. Weak integration creates duplicate records and reconciliation work. That is a common failure mode, not an exception.
NCR documentation becomes risky when records rely on vague free text, disconnected photos, missing serial numbers, uncontrolled engineering attachments, late transcription from paper, or approvals captured outside the system of record. Another common problem is closing the physical work before the quality record, material traceability, or customer approval is complete.
Heavy checks amplify these risks because access is temporary, findings are numerous, and multiple trades may work in the same zone. If the NCR is not tied back to the task card, configuration baseline, and final release package, the organization may struggle to prove what was found, what was authorized, and what was actually done.
Full replacement of legacy MRO, ERP, MES, PLM, or QMS systems is usually unrealistic during active aerospace maintenance operations. The qualification burden, validation cost, downtime risk, integration complexity, customer obligations, and long asset lifecycles make wholesale replacement difficult to justify and hard to execute safely.
Most organizations improve NCR documentation by tightening workflows around existing systems: controlled forms, required fields, clearer routing rules, stronger document version control, better part traceability, integration between MRO and ERP, and validated electronic signatures where used. These improvements still require procedure updates, training, change control, and periodic audit of actual floor behavior.
A well-documented NCR should make the maintenance decision traceable. It does not, by itself, guarantee compliance, airworthiness, audit success, or customer acceptance. Those outcomes depend on approved procedures, competent personnel, complete records, effective quality oversight, and the specific regulatory and contractual context.
